Stepwell elongation

A step box extension is the bodywork component that extends the step box below or beside the cab in an aerodynamic, functional and safe manner. This part connects to the steps, mudguard sections, cab trim or side panels and protects the mounting points, wiring harnesses and chassis components behind it against water, stone chips and dirt. On MAN TGL, TGM, TGS, TGX and TG3 models, as well as Mercedes Atego, Axor, Actros, Arocs, Antos and Econic, the shape, length, mounting pattern and cut-outs vary considerably depending on the cab version. Therefore, always identify a step box extension based on the chassis number; visual comparison or selection by model name alone is never sufficient.

Step box extensions are generally manufactured from impact-resistant thermoplastic materials, such as PP (polypropylene) or ABS (acrylonitrile butadiene styrene), sometimes reinforced with glass fibre. These materials combine low weight with sufficient rigidity and resistance to stone chips. For construction-site versions of, for example, the MAN TGS, TGX and Mercedes Arocs, more robust versions, additional metal brackets or specific mudflap mountings may be fitted.

In addition to the installation side, check the cab height, wheelbase, mudguard configuration, presence of side guards and position of the steps. An extension for a MAN TGX with GX cab is not necessarily interchangeable with a version for a TGS with FM cab. On Mercedes vehicles, ClassicSpace, StreamSpace, BigSpace and GigaSpace cabs, among others, determine the sidewall geometry. Pay attention to the number of clips, bolted connections, integrated locating tabs and cut-outs for markers, lighting or mudflaps. Incorrect fitment causes stress in the plastic, gaps and premature tearing around the mounting lugs.

Common damage is caused by contact with kerbs, loading docks, construction-site materials or thrown-up stones. Typical faults include cracked mounting lugs, missing retaining clips, distorted flanges, worn-through edges and paint damage that allows moisture to remain between the panel and bracket. On trucks with frequent entry and exit movements, a loose extension can also resonate, cause rattling noises or place additional strain on the adjacent step box and steps.

1. Clean the area thoroughly and inspect the panel for hairline cracks, especially around bolt holes, clip housings and transitions to the step box.
2. Check the dimensions using a straight measuring ruler or contour gauge. Compare the panel clearance on the left and right sides and assess whether the extension is installed under mechanical stress.
3. Check the mounting points on the chassis or cab bracket. A bent bracket, incorrect centre-to-centre distance or corroded threaded insert must be repaired first.
4. Inspect behind the panel for damaged wiring harnesses, air lines and corrosion on metal brackets. Always replace damaged clips and seals as well.

A light surface scratch can be repaired and painted, but in the case of deep cracks, missing mounting tabs or permanent deformation, replacement is technically more reliable. Welding or bonding heavily stressed plastic around mounting points often does not offer sufficient durability due to vibrations, temperature changes and torsion of the cab and chassis.

Install the step box extension only after all adjacent parts have been aligned without stress. Use the specified clips, spacer bushes and fasteners; overtightened bolts deform the plastic, while insufficient clamping force causes play and noise. Do not use universal self-tapping screws where original retaining clips or metal threaded inserts are specified: this reduces pull-out strength and increases the risk of cracking.

After installation, check the clearance in relation to tyres, mudguards and moving cab components. Also ensure that water drainage openings are not blocked. A correctly fitting part protects the underbody, keeps the entry area safe and limits consequential damage. Parts with verified fitment and, where necessary, supplied in the correct colour help minimise downtime during bodywork repairs.
