Together with the steps, mounting brackets and cab entry, a step box forms an essential ergonomic and protective assembly. On MAN and Mercedes trucks, the step box is generally located underneath or beside the cab and often shields technical areas, such as air lines, electrical wiring harnesses, battery boxes or storage compartments, from stone chips, splash water and dirt. During intensive distribution, construction site and long-haul operations, this body component undergoes thousands of load cycles caused by entering and exiting the cab, vibrations and contact with obstacles. A correctly fitting step box not only prevents unsafe cab access, but also limits consequential damage to adjacent cab and chassis components.

Step boxes vary considerably depending on the vehicle series, cab height, wheelbase, chassis configuration, entry side and the presence of accessories. Examples include the MAN TGL, TGM, TGS, TGX and TG3, as well as the older F90, F2000, M2000 and TGA series. Mercedes models include the Atego, Axor, Actros, Antos, Arocs and Econic.

The housings are generally made from impact-resistant thermoplastic composite, such as polypropylene (PP) or glass-fibre-reinforced plastic. Depending on the application, aluminium or galvanised steel supports may also be used. Key differences include the number of steps, integrated anti-slip profiles, cut-outs for fog lamps or sensors, pre-drilled holes for trim strips and the fit around the cab corner, mudguard and bumper section. A step box must always be identified using the vehicle chassis number. Visual comparison or selection based solely on the model name is never sufficient, as the cab variant, year of manufacture and option package determine the shape and mounting points.

Typical damage is caused by contact with kerbs, loading docks, off-road obstacles and flying stone chips. Cracks around bolt holes, worn mounting lugs, distorted mounting surfaces and detached anti-slip sections are common faults. On plastic versions, UV ageing and low temperatures can cause brittleness; on metal supports, corrosion, coating delamination and fatigue cracks around weld points require attention. A box that visibly sags may also contact the tyre, mudflap or steering system at full steering lock.

First inspect the cab and chassis supports for bending or cracks; fitting a new step box to a distorted support causes stress and poor fitment. Then measure the distance between the mounting points on the left and right and compare it with the undamaged side or the factory specification. Check the clearance between the step box, door, mudguard and tyre with the suspension compressed and at maximum steering lock. Inspect all clip nuts, rubber vibration dampers, bolts and guide pins. Also check for moisture or dirt behind the box: damaged seals can affect wiring harnesses and electrical connectors.

Repair is only advisable for superficial scratches or limited paint damage without structural deformation. In the event of deep cracks, missing mounting points, torn anti-slip surfaces or permanently deformed parts, replacement is the most technically reliable choice. Remove adjacent trim parts and steps without forcing the plastic clip connections. Clean the mounting surfaces, remove corrosion from steel supports and replace damaged clips, seals and vibration dampers. Tighten fasteners to the specified torque: excessive preload can crack plastic mounting eyes, while insufficient clamping force causes rattling and wear.

After installation, check door operation, stability under load and clearance around moving parts. A quality-controlled step box with the correct fitment reduces rework and downtime. If required, a suitable part can also be prepared in the vehicle colour, ensuring that the repair visually matches the cab.
