Alternator

With the engine running, the alternator supplies electrical power for batteries, engine management systems, lighting, climate control, telematics and vehicle-specific body equipment. In MAN and Mercedes trucks, buses and vans, this charging system is generally designed as a three-phase alternator with an integrated or externally controlled voltage regulator. The correct alternator is always determined using the chassis number. Visual comparison, selection based solely on the model name or only the number of mounting lugs is never sufficient: nominal voltage, charging current, belt alignment, pulley type, connector connection and LIN or conventional regulator communication may differ depending on the vehicle variant.

MAN D08, D20, D26 and D38 engines and Mercedes engine families such as OM 904, OM 906, OM 457, OM 470, OM 471 and OM 473 are fitted with alternators of varying capacities. A 24V system in heavy-duty trucks and buses generally requires a significantly higher charging current than a 12V system in certain vans. Capacity is expressed in amperes, but in practice must be assessed against total consumption: electric cooling fans, air suspension, auxiliary heating, tail lifts, additional work lights and onboard computers considerably increase the continuous load.

Technically relevant differences include the diameter and profile of the multi-rib belt pulley, an overrunning pulley or fixed pulley, the centre distance between mounting points, the position of the B+ connection and the design of the D+, LIN or signal connector. Alternators contain a rotor with field winding, stator windings, a rectifier bridge with diodes, a voltage regulator and bearings. Wear to the overrunning pulley or incorrect belt tracking can prematurely damage a new alternator. Therefore, also inspect the multi-rib belt, automatic belt tensioner, tensioner pulley, idler pulleys and crankshaft pulley.

A battery charging warning light on the dashboard, recurring undervoltage warnings, flickering lighting, non-functioning comfort features or difficult starting after short journeys do not automatically indicate a faulty alternator. Corrosion on battery terminals, high contact resistance in the earth cable, a faulty battery, a break in the charging cable or overload caused by an external consumer can cause similar faults. In vehicles with intelligent charging control, a fault in battery monitoring or data communication can also affect the charging strategy.

First measure the battery voltage at rest, then measure the voltage at the alternator's B+ terminal and directly at the battery terminals at idle speed and under load. In a 24V system, the charging voltage must, depending on temperature and control strategy, be clearly above the resting voltage; assess the exact setpoint value according to the vehicle specification. Then measure the voltage drop across the positive and earth cables while high-load consumers are switched on. An excessive voltage drop indicates poor cable terminals, oxidation, damaged earth points or insufficient cable cross-section.

Use a current clamp to check the actual charging current and compare it with the expected electrical load. An oscilloscope can be used to assess ripple voltage; an abnormal ripple pattern often indicates faulty rectifier diodes or stator windings. Also listen for bearing noise and check the overrunning pulley for seizure or slipping. A slipping multi-rib belt often causes excessively low charging voltage without an internal alternator fault.

Before removal, disconnect the batteries in accordance with the vehicle procedure and protect the B+ cable against short circuits. In the event of visible heat damage, burnt connections or recurring belt problems, also replace the affected cables, belt tensioner or pulley. Install the alternator without stress in the specified fitment, use the correct tightening torque for mounting bolts and electrical connections, and check belt alignment. After installation, the charging voltage, fault codes and communication with the engine or body control module must be checked again.
