Injector

Injectors and high-pressure fuel lines are precision components of the diesel injection system. They determine the injection timing, injected fuel quantity, spray pattern and atomisation quality in each cylinder. In MAN and Mercedes trucks, buses and vans with common-rail injection, such as engines from the MAN D08, D20, D26 and D38 families or Mercedes OM 904, OM 906, OM 457, OM 471 and OM 473, injection operates at extremely high pressure. Even a minor deviation in an injector, seal or high-pressure fuel line can result in irregular combustion, power loss and increased emissions. Parts must therefore always be identified using the vehicle chassis number. Visual comparison or selection based solely on the model name is never sufficient.

In a common-rail system, the feed pump draws diesel fuel from the fuel tank through the fuel filters. The mechanically driven high-pressure pump then pressurises the filtered fuel and supplies the common rail. This rail acts as a pressure accumulator: it maintains stable system pressure regardless of engine speed and the immediate injection timing. The engine control unit monitors rail pressure using a pressure sensor and electronically controls the high-pressure pump, pressure control valves and injectors.

Each common-rail injector has an electromagnetic or piezoelectric actuator, a control valve, nozzle needle and nozzle tip with extremely precise injection openings. The engine control unit can perform pilot injections, main injections and post-injections. This improves noise levels, combustion, torque build-up and regeneration of emission control systems. The high-pressure fuel lines, also known as injector pipes, connect the rail and injectors; they must withstand pressure pulses without deformation, leakage or material fatigue. Their length, internal diameter, conical sealing surfaces and bend radius are system-specific.

Typical symptoms include difficult cold starting, irregular idling, diesel knock, black or white smoke, increased fuel consumption, reduced power and fault codes relating to rail pressure or cylinder balance. Internal wear to the nozzle needle, control valve or injector seat causes an incorrect spray pattern or excessive return flow. A leaking copper sealing washer beneath the injector often causes a ticking or puffing sound, soot deposits around the injector base and injectors becoming seized in the cylinder head. On high-pressure fuel lines, wet connections, a fuel smell, corrosion, chafing marks or polished pressure marks indicate a safety risk.

First read the fault codes, actual rail pressure and requested rail pressure using diagnostic equipment. Then compare the cylinder correction values at idle speed and under load. Measure the return quantity of all injectors using a calibrated leak-off test kit; major differences between them indicate internal leakage. Only inspect the fuel high-pressure side in accordance with the prescribed safety procedure: common-rail fuel can cause skin injuries under high pressure. Also inspect fuel filters for metal particles or water contamination, as a defective high-pressure pump can immediately damage new injectors.

Before removal, thoroughly clean the cylinder head area to prevent soot or dirt from entering the injector bore. Use a suitable puller for seized injectors and clean the seat with the specified seat tool; damaged seats cause compression leakage, even with a new sealing washer. Fit new sealing washers, clamps, fastening bolts and, where specified, new high-pressure fuel lines. Reusing a previously tightened injector pipe is not recommended due to possible deformation of the sealing cones and fatigue caused by pressure cycles.

Observe the specified tightening torques and angle rotations, enter any injector coding in the engine control unit and check for leaks, rail pressure stability and fault codes after installation.
