Brake lines for MAN and Mercedes trucks, buses and vans

Brake lines form the connection between the various parts of the braking system and, in practice, are far more than merely transport lines for air or brake fluid. In MAN and Mercedes trucks, buses and vans, they help determine how quickly brake pressure is built up, how consistently that pressure is maintained and how reliably brake valves, brake chambers and ABS or EBS components respond. In applications with high thermal loads, dirt, road salt and chassis movement, brake lines are therefore an important consideration during fault diagnosis and preventive maintenance. A leak, kinked line or incorrect connection directly affects brake pressure build-up, response time and operational reliability. Always identify brake lines using the chassis number. Visual comparison or selection based solely on the model name is never sufficient, as line diameters, connections, routing and pressure ratings vary by axle configuration, year of manufacture and braking system.

Compatibility, materials and load parameters

Pneumatic braking systems use compressed air as their medium. Hydraulic braking systems use brake fluid as their medium. Heavy-duty MAN and Mercedes vehicles are equipped with a pneumatic braking system. Pneumatic brake lines are often made from polyamide plastic tubing, possibly with a protective sheath, or from steel lines in areas with an increased risk of stone impact and mechanical stress. Hydraulic versions for vans generally consist of corrosion-protected steel pipe lines, combined with flexible reinforced brake hoses at moving wheel suspension components. The above-mentioned brake lines are used to connect brake components such as the air compressor, air dryer, air tanks, brake valves, axle modulators and brake chambers.

The line must match the specified outside diameter, wall thickness, insertion depth and type of fitting, such as push-in or threaded fittings. Important design properties include the coefficient of elasticity or strain (E-modulus), which determines how much the line deforms under load, as well as the internal and external coefficients of friction. Low internal resistance limits pressure loss, while external friction is relevant where lines rub against chassis brackets or wiring harnesses. Furthermore, the thermal coefficient and temperature sensitivity are crucial: the material must not become brittle in freezing conditions or soften near heat sources. The pressure coefficient or permitted operating pressure must correspond to the pneumatic circuit. Wear and chemical coefficients determine resistance to condensation water, compressor oil, road salt, dirt and cleaning agents.

Wear patterns and targeted diagnosis

Typical fault symptoms include pressure loss while stationary, slow filling of the air tanks, an air compressor that engages frequently, ABS/EBS fault messages and uneven or delayed release of brake chambers. First check the pressure build-up via the instrument panel and compare the pressure drop per circuit with the vehicle specification. Then bring the system up to operating pressure, switch off the engine and locate leaks using leak detection spray on fittings, bends and feed-throughs. Bubble formation indicates compressed air loss. Never use a flame to detect a leak.

Inspection points before replacement

Inspect line routes for kinks, flattening, UV ageing, corrosion, abrasion marks and insufficient fastening in clips. For plastic lines, measure the outside diameter using a vernier caliper; for metal pipe lines, also check wall thickness and corrosion around brackets. Connect a pressure gauge before and after suspect control valves to distinguish between a leaking line, a defective fitting or an internally leaking brake control valve. Also check whether condensate from the air dryer or air tanks contains oil or water contamination, as this can accelerate deterioration of seals and line material.

Replacement without new faults

Always replace damaged brake lines completely up to a suitable original connection; temporary repairs using universal hoses, non-approved fittings or sections that are too short are unacceptable. Bleed hydraulic brake circuits according to the prescribed procedure. For pneumatic systems, allow all circuits to reach operating pressure after installation, carry out a leak test and check brake operation, including the parking brake and ABS/EBS warnings. Route lines without tension, with the correct bend radius and sufficient clearance from exhaust components, sharp edges and moving axles. Fast availability of suitable line types and technical support in selecting the correct chassis number help minimise downtime for trucks, buses and vans.
