Batterycover

A battery cover protects the batteries, battery box and connections against splashing water, stone chips, road salt, dust and mechanical damage. On MAN and Mercedes trucks, buses and vans, this is more than a cosmetic body part: a properly fitting cover helps prevent corrosion on battery terminals, cable lugs, main fuses and distribution points. Especially on vehicles used intensively on construction sites, in distribution transport or in winter conditions, a damaged cover can lead to moisture issues and electrical faults.

Battery covers vary according to chassis configuration, battery box position, number of batteries, battery holder dimensions and mounting method. A cover for a MAN TGL, TGM, TGS, TGX or TG3 is not automatically interchangeable with a version for an older F2000, L2000, M2000 or TGA. Mercedes battery boxes also differ significantly between Atego, Axor, Actros, Arocs, Econic and Antos models. On vans such as the MAN TGE and Mercedes Sprinter, Vito or Vario, the battery may also be installed beneath the driver's floor, in the engine compartment or in a separate battery holder.

On buses and coaches, including the MAN Lion’s City, Lion’s Coach, Mercedes Citaro, Intouro, Tourismo and Neoplan Cityliner or Tourliner, covers are often integrated into side hatches or equipped with specific seals and latches. Pay attention to the material type: depending on the application, battery covers are made from impact-resistant plastic, sheet steel, aluminium or glass-fibre-reinforced composite. Steel versions generally require a corrosion-resistant coating; plastic variants must be UV-resistant and retain sufficient dimensional stability during temperature changes.

Parts must always be identified using the vehicle chassis number. Visual comparison or selection based solely on the model name is not sufficient. Also check the installation side, the position of hinges, locking pins, tension rubbers and any cut-outs for cable entries or main switches.

Common defects include cracked plastic around hinge points, broken locking tabs, bent metal covers, detached mounting eyes and missing sealing rubbers. Chassis and cab torsional movement can cause latches to wear, allowing the cover to rattle or partially open while driving. This not only causes noise nuisance, but can also result in the cover being lost and the batteries being directly exposed to water and dirt.

First open the battery box and inspect the interior for mud traces, salt deposits, condensation and water ingress. Then inspect the sealing edges for deformation, tears and insufficient contact pressure. Check that the drainage openings are clear; a blocked drain can allow water to remain in the battery holder. Next, inspect battery terminals, earth cables, positive cables, fuse holders and plug connections for white or green corrosion products. In case of starting problems, measure the open-circuit voltage and voltage drop across the earth connections and battery cables under load. A good cover will not remedy existing contact resistance, but it prevents moisture damage from developing again.

Replace a battery cover when it no longer fits flush, the locking mechanism no longer secures it sufficiently or the material around the mounting points is fatigued. Repairs using sealant, tape or universal tension straps are only temporary at best and unsuitable when the battery box is located low on the chassis. When replacing the cover, also replace worn rubbers, hinge pins, clips and locking mechanisms if they show play. Clean the contact surfaces of the battery holder, treat incipient corrosion on metal boxes and check that wiring harnesses do not rub against sharp edges.
