Relay holder for MAN and Mercedes trucks, buses and vans

Relay holders secure relays in the central electrical distribution board and, through their socket terminals, provide the electrical connection to power supply, control and load circuits. A damaged relay socket can cause starting problems, intermittent lighting or cab fan failures, even when the relay itself is working correctly. On MAN and Mercedes trucks, buses and vans, both mechanical retention and electrical contact quality must therefore be checked.

Compatibility, variants and technical selection

Always identify parts using the vehicle's chassis number. Visual comparison or selection based solely on the model name is never sufficient. Also check the part number, the central electrical distribution board variant, the relay layout and the vehicle-specific wiring diagram. For cab-mounted distribution boards, for example, MAN TGS cabs M, L and LX, MAN TGX cabs XL, XLX and XXL and Mercedes Actros cabs Lang StreamSpace and Lang BigSpace may have different mountings or electrical equipment.

Variants include individual relay sockets, interlocking holders and sockets integrated into distribution boards. Four- and five-pin versions are not necessarily interchangeable: check the positions of coil terminals 85 and 86, power supply terminal 30 and switched outputs 87 and, where applicable, 87a against the wiring diagram. A five-pin relay with two 87 outputs has a different function from a changeover relay with an 87a terminal. For relays with a built-in suppression diode, coil polarity is also critical.

Selection parameters include vehicle system voltage, permissible continuous current, cable cross-sectional area, contact width, temperature rating and locking mechanism. The current rating marked on the relay does not automatically establish the holder's current-carrying capacity. Also check the specified fit, terminal retention and materials, such as heat-resistant polyamide housings and tin-plated copper alloy contacts. Only use specifications applicable to the variant in question.

Signs of wear and step-by-step diagnosis

Vibration, reduced contact spring tension and moisture cause increased contact resistance. Typical signs include discoloured socket terminals, deformed plastic, oxidation and faults that occur on uneven roads. Localised heat build-up can occur without the fuse blowing: a poor connection increases resistance but does not necessarily cause overcurrent.

  1. Identify the circuit and check the supply voltage, fuse rating and relay control according to the wiring diagram. An audible click does not prove that the power contact is conducting correctly.
  2. Use a digital multimeter to measure the voltage drop across individual connections while the load is switched on. Use suitable test adapters without spreading the socket terminals. Compare the readings with the manufacturer's limits; an unloaded continuity test does not rule out contact problems.
  3. Measure the load current with a DC clamp meter and check for overloading caused, for example, by a stiff-running fan motor. If necessary, use a thermal imaging camera to locate heat build-up.
  4. Isolate the circuit from all power sources according to the vehicle procedure, including any auxiliary supplies. Inspect the relay pins, terminal locks, crimp connections and cable insulation. Check terminal retention using the specified test pin or measurement method.
Lasting replacement and preventing recurrence

Replace melted, charred or mechanically damaged relay holders; cleaning alone will not restore lost contact pressure. Replace damaged socket terminals and also check the relay pins for heat damage. Use suitable repair terminals, the specified crimping tool and cables with the correct cross-sectional area and temperature rating. Do not attempt to restore weakened contact springs by bending them indiscriminately, and never fit a higher-rated fuse as a solution.

Eliminate moisture ingress, restore wiring harness support and check strain relief and secondary locks. After installation, measure the voltage drop and load current again and carry out a functional test under a representative load. This prevents the new relay socket from being damaged by the same underlying fault.
