Fluid level probe

Level sensors monitor fuel, engine oil, coolant and AdBlue levels, among others. An incorrect signal causes inaccurate dashboard warnings, complicates maintenance planning and, depending on the system, can lead to power limitation. On MAN and Mercedes trucks, buses and vans, diagnosis must therefore distinguish between actual fluid loss, a faulty sensing element and faults in the wiring or signal processing.

Level sensors monitor a fluid level or, in ride height measurement, a vehicle position. Depending on the vehicle specification, they may be fitted in the following locations:

1. Fuel tank: measures the fuel level for the fuel gauge and low-fuel warning.
2. Engine oil sump: monitors the oil quantity for the level display or a low oil level warning.
3. Coolant reservoir: detects a low coolant level and sends a warning signal.
4. Radiator expansion tank: monitors the coolant level in the expansion tank and sends a warning signal if the level is too low.
5. AdBlue tank: monitors the AdBlue supply for the level display and refill alerts.
6. Windscreen washer fluid reservoir: signals when the fluid needs topping up.
7. Brake fluid reservoir on vehicles with hydraulic brakes: monitors the minimum level and activates a warning if the level is too low.
8. Power steering fluid reservoir: monitors the fluid level for the hydraulic power steering and sends a warning signal if the level is too low.
9. Hydraulic reservoir, for example for a tail lift or body-mounted equipment: monitors the fluid supply and can trigger a warning or protective function if the level is too low.
10. Suspension with air suspension or self-levelling: a ride height sensor measures the position between the axle and chassis so that the control system can maintain the specified ride height.
11. Suspension with automatic headlamp levelling: a height sensor measures changes in the vehicle's attitude so that the headlamp aim can be adjusted to suit the load.

Fuel level sensors often use a float with a resistive track or a magnetically operated reed switch chain. Coolant monitoring may use a level switch, while engine oil level sensors use thermal or capacitive measurement principles, depending on the version. AdBlue tank modules may combine level measurement with temperature measurement and other functions. A discrete minimum-level switch is not interchangeable with a sensor that continuously measures the fluid level. Ride height sensors for air suspension also form a separate component group: they measure suspension position, not fluid level.

Always identify parts using the vehicle's chassis number. Visual comparison or selection based solely on the model name is never sufficient. Also check the part number, tank or sump version, connector pin assignment and any superseding part numbers. For engine oil level sensors on MAN D26 or Mercedes OM 471 engines, for example, the engine variant and sump configuration are also relevant. A MAN TGE or Mercedes Sprinter has different installation requirements from a city bus or tractor unit.

Key design parameters include insertion length, float travel, mounting flange, seal fit, resistance characteristic, supply voltage and signal protocol. The temperature range, permissible operating pressure and material resistance must also match the application. Coolant sensors must be suitable for the pressurised cooling system; AdBlue requires chemically compatible plastics, metals and seals. The resistance curve and measurement tolerances depend on the version: use only the corresponding manufacturer's specifications.

A fuel gauge that remains on empty may indicate an open sensing circuit, but also a stuck float. Worn resistive tracks cause sudden jumps at certain fuel levels. AdBlue crystallisation can impair tank modules; coolant deposits can affect level detection. Moisture, corroded connector pins and broken wires near tank brackets often cause vibration-related faults.

1. First check the actual fluid level on level ground. For engine oil, follow the specified temperature and waiting time. Do not open a hot, pressurised cooling system.
2. Read the fault codes and live data from the relevant ECU (Electronic Control Unit). Compare the level signal, temperature and dashboard indication; check whether filtering or a required measurement condition is delaying the display.
3. Use a multimeter to measure the supply voltage and voltage drop across the earth connection while the circuit is active. Check the connector contacts and carry out a targeted wiring harness wiggle test during measurement.
4. Only measure resistive sensors when de-energised and disconnected. Compare several float positions with the specified characteristic. Check active signals with an oscilloscope if necessary; never apply supply voltage arbitrarily to signal pins.
5. For digital tank modules, also assess communication via CAN (Controller Area Network). A missing module connection does not, on its own, prove that the level sensing element is faulty.

First repair damaged wiring, poor earth connections or leaks. Clean the mounting area before removal and prevent contamination of the tank or sump. Fit the specified new seal, observe the tightening torque and installation orientation, and check that the float moves freely. An incorrect insertion length can produce a plausible but consistently incorrect level reading.

After replacement, carry out any required coding, tank calibration or relearn procedures in accordance with the manufacturer's instructions. Check for leaks and compare the diagnostic reading with a known fluid level. Also assess whether integrated tank modules can be repaired separately before replacing the entire unit.
