Belt tensioner

A belt tensioner ensures that the multi-rib belt or V-belt of the auxiliary drive maintains the specified pre-tension. The belt tensioner ensures that the belt is always tight enough to prevent slipping, while also preventing it from becoming excessively tight and causing damage. This is crucial in the engine cooling system: depending on the engine version, the belt drives the water pump, fan drive, alternator, air conditioning compressor and sometimes additional hydraulic pumps such as the power steering pump. An insufficiently tensioned belt can slip, reducing water pump speed and resulting in insufficient coolant circulation. This can lead to rising engine temperatures, belt noise, charging problems or premature damage to pulleys and auxiliary units.

Belt tensioners for MAN and Mercedes trucks, buses and vans vary considerably according to engine family, emission standard, power output variant and auxiliary drive configuration. MAN D08, D20, D26 and D38 engines, for example, have different belt routing, tensioner arms and mounting patterns than Mercedes OM 904, OM 906, OM 457, OM 471 or OM 473 engines. Vehicles equipped with a viscous fan, electrically controlled cooling fan, air conditioning or additional hydraulic equipment may also require a different belt length, tensioner pulley position or damping.

There are mechanical spring-loaded belt tensioners, automatically operating tensioner arms with a torsion spring, and versions with hydraulic or friction damping. The tensioner pulley itself may feature a steel or plastic running surface, a single-row ball bearing or a sealed roller bearing. The diameter, belt profile fitment, pulley offset and maximum angular movement of the tensioner arm must exactly match the original specifications. Therefore, always identify belt tensioners using the vehicle chassis number. Visual comparison or selection based solely on the model name is never sufficient.

Common faults include a weakened tension spring, a seized tensioner arm pivot bush, a noisy tensioner pulley bearing or a misaligned tensioner pulley. A squealing noise during cold starts, rattling at idle speed, a visibly vibrating multi-rib belt or black rubber deposits around the pulleys and idler pulleys often indicate slipping or incorrect belt tracking. In cases of severe wear, the belt may run off the tensioner pulley, preventing the water pump from being driven and quickly causing overheating.

First, with the engine switched off, inspect the multi-rib belt for rib wear, cracks, glazing, fraying and contamination from engine oil, coolant or hydraulic oil. Then use a belt alignment laser or straightedge to check whether the crankshaft pulley, water pump pulley, alternator pulley, tensioner pulley and idler pulleys are aligned in the same plane. Incorrect alignment indicates a worn tensioner arm, damaged pulley or incorrectly fitted auxiliary unit. Release the belt only using the specified tools and check the belt tensioner for radial and axial play, rough bearing operation and damage to the running surface.

Measure the pre-tension using a belt tension gauge where the manufacturer specifies a value. Also compare the resting position of the tensioner arm with the markings on the housing: if the arm is against the end stop or outside the operating range, the belt is stretched, incorrectly sized or the spring force is insufficient. After installation, turn the engine by hand for at least two revolutions and check the belt tracking again.

Replace a belt tensioner if there is noticeable play, leakage from a damped version, broken stops, insufficient spring force or bearing noise. It is also advisable to replace the multi-rib belt and any idler pulleys, as these components are subject to the same thermal and mechanical loads. Thoroughly clean all pulleys; a belt contaminated with coolant or engine oil must always be replaced. After the repair, check the charging voltage, coolant temperature and stable operation of the fan. A correctly selected and fitted belt tensioner reduces unexpected downtime and protects water pumps, alternators and other auxiliary units against overload.
