Housing for MAN and Mercedes trucks, buses and vans

The water separator housing forms the pressure-tight or vacuum-tight enclosure in which diesel fuel flows past the separator element and separated water is collected. Depending on the design, this component comprises a filter head, filter bowl or collection bowl, with connections for fuel lines, a water drain, a water sensor and, where fitted, a fuel heater. A damaged seal seat or hairline crack can allow air ingress without a visible diesel leak. This causes starting problems and insufficient fuel supply, even though the filter element itself may still appear serviceable.

Designs, materials and vehicle compatibility

Water separator housings include metal filter heads with spin-on filters, bowl housings for replaceable filter elements and separate collection bowls. Aluminium alloys provide rigidity and thermal conductivity; fuel-resistant engineering plastics reduce weight and, in transparent versions, can allow visual checks for water. The materials and seals must withstand the specified diesel grade, the permitted biodiesel content and the operating temperature.

Always identify parts using the vehicle's chassis number. Visual comparison or selection based solely on the model name is never sufficient. On MAN TGS vehicles with D26 engines and Mercedes Actros vehicles with OM 471 engines, for example, the filter arrangement, connections and heating may differ depending on the variant. On buses and vans, the existing fuel pre-filter configuration is also decisive; not every variant has a separately replaceable water separator housing.

In addition to the part number, check the threads, connection diameters, flow direction, mounting distances and fit of the filter element and seal grooves. The permissible flow rate, pressure drop, operating pressure and vacuum resistance must match the installation position upstream or downstream of the fuel lift pump. Use only variant-specific limits: the housing is part of the low-pressure circuit and is not designed to withstand common rail pressure.

Wear patterns and step-by-step diagnosis

Typical defects include corrosion on metal sealing surfaces, aged collection bowls, worn threads and cracks around mounting lugs. Overtightening can distort plastic bowls or damage seal grooves. Leaking drain valves and sensor seals cause similar symptoms. Vibration caused by loose brackets or strained fuel lines makes recurring leaks likely.

  1. Clean and dry the exterior. In good lighting, check connections, the bowl rim, the drain opening and mounting points for traces of fuel, corrosion and hairline cracks.
  2. Read out relevant fault codes and operating values. Measure the fuel supply pressure using a suitable low-pressure gauge at the specified test points, at idle and under load.
  3. For a suction-side installation, measure the vacuum upstream of the lift pump. Where possible, compare measurements upstream and downstream of the filter unit to distinguish a blocked filter from a restriction in the fuel supply.
  4. Carry out a vacuum retention test on the section isolated in accordance with the workshop instructions. Monitor the pressure over the specified test period; pressure loss may also originate from unions, drain valves or test adapters. Never exceed the permissible test pressure or vacuum.
  5. If a water warning is displayed, also check the drained sample and the sensor connection. Condensation, contaminated contacts and a system genuinely saturated with water require different corrective actions.
Replacement without recurring damage

Replace housings with cracks, deteriorated seal seats or damaged load-bearing threads; sealant is not a structural repair. Depressurise the circuit in accordance with the manufacturer's instructions, collect the diesel fuel and cap open lines to prevent contamination. Fit the specified new seals, lubricate them only with an approved assembly lubricant and observe tightening torques and tolerances.

Also rectify loose brackets and align connecting lines so they are free from strain. Bleed the system using the specified hand pump or electrical procedure and prevent the fuel pumps from running dry. Then check for leaks and stable supply pressure when cold, when warm and under load. If water or microbial contamination is present, the fuel tank must also be inspected; replacing the housing alone will not eliminate the cause.
