Exhaust manifold for MAN and Mercedes trucks, buses and vans

The exhaust manifold collects the exhaust gases from the individual cylinders and directs them to the turbocharger turbine housing, the EGR branch and the rest of the exhaust system with minimal flow loss. In MAN and Mercedes trucks, buses and vans, this component is a precision part subjected to severe thermal loads. It operates under repeated temperature fluctuations, pressure pulses and vibrations, particularly in vehicles that frequently run at full load, in urban distribution or with frequent regeneration cycles. A crack, warped flange face or leaking manifold gasket not only causes noise nuisance: turbo boost build-up, exhaust gas recirculation and emission values may also be affected.

Compatibility, design and thermal load

Exhaust manifolds differ by engine family, power variant, emission standard and turbocharger configuration. For example, the castings, port spacing, flange shapes and connections of MAN D08, D20, D26 and D38 engines are not interchangeable. Mercedes OM 904, OM 906, OM 457, OM 460, OM 471 and OM 473 engines also differ in cylinder head configuration, turbo arrangement, EGR connections and sensor positions. Inline six-cylinder engines generally have a manifold with multiple cylinder ports, while V-engines such as certain OM 501 and OM 502 versions may use separate exhaust manifolds for each cylinder bank.

Most versions are made from heat-resistant cast iron or high-alloy steel. Cast-iron manifolds dampen noise and withstand high temperatures, but can develop hairline cracks during prolonged thermal cycling. Steel, welded variants are lighter, but susceptible to fatigue cracks at weld seams and expansion zones. The fitment on the cylinder head must be flat and stress-free. An incorrect installation sequence, missing locating sleeves or incorrect tightening torques of the fastening nuts and bolts often result in local leakage and warping. Exhaust manifold gaskets must always be replaced during installation.

A part must therefore only be identified using the chassis number. Visual comparison or selection based solely on the model name is never sufficient, even when the engine code or turbocharger appears to match at first glance.

Typical failure patterns and targeted diagnosis

A leaking exhaust manifold can often be identified by a ticking, blowing or hissing sound during cold starting and acceleration. Black soot marks around the cylinder head flange, turbo connection or EGR take-off are clear indications of escaping exhaust gases. Other common symptoms include slow turbo boost build-up, loss of power, increased fuel consumption, exhaust fumes in the cab and fault codes relating to turbo pressure, EGR flow or abnormal boost pressure control. In the event of severe cracks, hot exhaust gases can cause damage near wiring harnesses, pneumatic lines and heat shields.

Inspection procedure before replacement

Start with a visual inspection with the engine cold: check for soot deposits, broken studs, loose nuts, damaged heat shields and signs of gas leakage. Then use an inspection mirror to check the areas between the cylinder ports and around the turbo flange; thermal cracks often occur here. Measure the flatness of the sealing surface using a straightedge and feeler gauge after removing the manifold. Compare the measured deviation with the factory tolerance for the relevant engine. Also inspect cylinder head surfaces, locating sleeves and threaded holes; a new manifold will not solve the problem if the studs do not provide sufficient preload or the cylinder head surface is damaged.

When in doubt, carry out a smoke test on the exhaust side or check for gas pulses at idle and during short load bursts, keeping sufficient distance from hot and moving parts. Also read out the engine control unit and compare requested and measured turbo boost pressure. First rule out faults in the variable turbine geometry, pressure lines, exhaust brake or EGR control valves.

Replacement without consequential damage

When replacing a cracked, distorted or corrosion-affected exhaust manifold, always replace the manifold gaskets and assess the studs, nuts and locating sleeves for reuse. Use heat-resistant fasteners in accordance with the specified installation sequence and tightening torques. After installation, check the clearance of the heat shields, turbo oil and coolant lines, and the connection to the turbine housing. Correct supply based on the chassis number and technical support in selecting parts help minimise unplanned downtime for trucks, buses and vans.
