Injection pump for MAN and Mercedes trucks, buses and vans

An injection pump meters and delivers diesel fuel to the injectors at a precisely determined injection timing and sufficiently high pressure. In conventional diesel engines, the pump therefore directly determines engine output, smoke emissions, fuel consumption and starting behaviour. MAN and Mercedes trucks, buses and vans are fitted with various designs: rotary injection pumps, in-line pumps with separate pump elements for each cylinder and, in certain Mercedes engines, PLD pumps (Pumpe-Leitung-Düse). The correct part must always be identified using the chassis number. Visual comparison or selection based solely on model name, engine output or year of manufacture is never sufficient.

Types of injection pumps and vehicle compatibility

Rotary injection pumps have a single distributor mechanism that supplies fuel to the cylinders in sequence. They are mainly found in lighter or older diesel applications, where compact design and a limited number of cylinders are key. In-line pumps, on the other hand, use separate plunger elements and delivery valves for each cylinder. These robust pumps are suitable for heavy-duty applications with high cyclic loads, such as MAN engine families including D02 and D28 and Mercedes engine families including OM 364, OM 366, OM 402, OM 421 and OM 422.

Mercedes OM 904, OM 906, OM 924, OM 926, OM 501 and OM 502 applications are equipped with PLD pumps. In this system, each individual PLD pump generates the injection pressure for one cylinder; the fuel is then delivered to the injector via a short high-pressure line. The mechanical camshaft drive, the fit of the pump units in the cylinder head and the electronic control via the engine control unit are decisive factors. Later engines, such as MAN D20, D26 and D38 or Mercedes OM 470, OM 471 and OM 473, generally use common-rail technology with a high-pressure pump and rail pressure control instead of a conventional injection pump.

Wear patterns and targeted diagnosis

Common fault symptoms include difficult or prolonged starting, irregular idling, loss of power under load, increased diesel consumption, black or white smoke and diesel dilution of the engine oil. In rotary injection pumps, wear of the distributor head, drive shaft seal, internal feed pump or control mechanisms often causes pressure loss and leakage. In-line pumps may show internal wear on plungers, sleeves, control racks and delivery valves. With PLD pumps, electrical interruptions, leakage at sealing rings, wear of the plunger assembly and damage to the camshaft actuation are key points of attention.

Diagnosis before removal

Start by checking the fuel supply: measure the supply pressure and vacuum upstream of the fuel filter, check for air ingress in transparent sections of the lines and inspect return lines for blockages or excessive return flow. Then read out fault codes, current rail pressure or control values and cylinder balance corrections where supported by the engine management system. On mechanical systems, the static injection timing must also be checked using a dial gauge, locking pin procedure or manufacturer-specific tools. Compare the measured value with the specified crankshaft angle and tolerance. Incorrect timing can cause the same symptoms as a defective pump.

Replacement, adjustment and preventing downtime

Do not replace an injection pump solely on the basis of smoke emissions or a fault code. First rule out defective injectors, a contaminated fuel filter, insufficient supply pressure, incorrect valve timing and compression loss. During replacement, fuel lines must remain absolutely clean: microscopic metal particles or water can quickly damage plungers and precision fits. Replace sealing rings, copper seals, fuel filters and, where applicable, the drive coupling as specified. Bleed the system according to the prescribed procedure and check for leaks, starting quality and smoke pattern after installation.

For a lasting repair, a reconditioned or tested pump is often recommended when internal wear has been identified. Correct chassis number identification and technical support reduce the risk of incorrect connection, an incorrect pump code or a deviating injection characteristic profile.
