Fuel filter

A fuel filter protects the low- and high-pressure sections of the diesel injection system against solid contaminants and wear particles. In MAN and Mercedes trucks, buses and vans, this protection is crucial to the service life of lift pumps, high-pressure pumps, common-rail components and injectors. This subcategory includes engine-mounted main fuel filters and coarse fuel filters. The coarse filter removes larger particles before the fuel reaches the finer filtration stage; the main fuel filter must then retain micron-sized contaminants before the diesel reaches the sensitive injection components.

The correct filter configuration varies according to engine family, emission standard, fuel system and year of manufacture. For example, MAN D08, D20, D26, D30 and D38 engines may use different filter housings, connection diameters, sealing rings and sensor provisions than Mercedes OM 904, OM 906, OM 457, OM 470, OM 471 or OM 473 engines. Older mechanically controlled systems, such as certain OM 364, OM 366 and OM 442 engines, have different requirements for flow rate and filtration fineness than modern common-rail systems with high injection pressures.

Fuel filters are available as spin-on filters, filter elements for reusable filter housings, and versions with integrated connections, venting provisions or heating. The filter medium is generally pleated cellulose, synthetic or composite material. In addition to the nominal filtration rating, the effective flow capacity, pressure drop, O-ring sealing and fit of the element in the filter housing are decisive. Therefore, always determine fuel filters based on the chassis number; visual comparison or selection by model name alone is never sufficient.

A saturated main fuel filter often causes difficult starting, loss of power under load, irregular idling, stalling or fault codes for insufficient supply pressure. In vehicles with common rail, restricted fuel supply can result in a difference between the requested and measured rail pressure. However, this symptom can also be caused by leaking return lines, a defective lift pump, an air leak on the suction side or a problem with the control valve. Therefore, do not replace the filter solely on the basis of a fault code.

First check the maintenance history and replacement interval according to the vehicle and engine version. Then inspect the filter housing, quick connectors, fuel lines and seals for traces of diesel, perished hoses and air ingress. Using a suitable pressure gauge or diagnostic equipment, measure the supply pressure before and after the filter stage, both at idle speed and under load. An abnormally high pressure drop across the main fuel filter indicates blockage. Also inspect the contents of the old filter for metal particles; this may indicate internal pump wear and requires further investigation of the complete fuel circuit.

Replace main fuel filters and coarse fuel filters preventively according to the prescribed maintenance schedule, but do so sooner in case of unreliable fuel quality, high dust exposure or confirmed contamination. Before removal, carefully clean the area around the filter housing: dirt entering the line during installation can damage injectors. Fit new O-rings according to the instructions, check that they are correctly seated and do not use sealants that may enter the fuel system.

Prime or bleed the system only in accordance with the factory specification. On many engines, this is done using the hand pump, electric lift pump or a diagnostic-controlled bleeding procedure. Do not crank for an extended period with a dry system, as insufficient diesel lubrication can damage lift pumps and high-pressure pumps. After installation, check for leaks, stable supply pressure and fault-free rail pressure build-up.
