Brake disc

Brake discs convert the clamping force of the brake caliper and brake pads into controlled braking torque. On heavy MAN and Mercedes trucks, buses and vans, they operate under high thermal and mechanical loads: high axle loads, frequent stop-start traffic, mountain routes and retarder or engine brake use all affect the load cycle. A correctly fitting brake disc is therefore essential for braking distance, vehicle stability, even pad wear and the service life of brake calipers, wheel hubs and wheel bearings. Always identify brake discs using the chassis number; visual comparison or selection based solely on the model name is never sufficient.

Brake discs differ in, among other things, outside diameter, nominal and minimum disc thickness, overall height, centring diameter, pitch circle diameter, number of mounting holes and mounting method on the wheel hub. Heavy vehicles generally use ventilated cast iron brake discs with internal cooling channels that dissipate heat. Vans such as the Mercedes Sprinter, Vito, V-Class and Citan also use ventilated or solid versions, depending on axle load and braking system. The material structure and cooling geometry must match the specified thermal load and the brake pad material used.

For MAN TGL, TGM, TGA, TGS, TGX and TG3, as well as Mercedes Atego, Axor, Actros, Antos, Arocs and Econic, there are considerable differences between front and rear axles, driven and non-driven axles, and brake caliper types. For buses such as the MAN Lion’s City, Lion’s Coach, Mercedes Citaro, Intouro and Tourismo, and Neoplan Cityliner or Tourliner, the permitted mass, axle configuration and braking system determine the correct specification. For engine-related vehicle configurations with, for example, MAN D08, D20, D26 or Mercedes OM 936, OM 470 and OM 471 engines, vehicle weight, brake dimensions and part numbers may differ. Therefore, always check the chassis number, PR/equipment code, axle number and brake disc reference.

The minimum thickness is usually cast into the brake disc or specified in the technical documentation. Measure the thickness using a brake disc micrometer at several points on the effective friction surface, outside any wear lip. Do not measure material in a rusty edge area. If the minimum permitted thickness has been reached or exceeded, both brake discs on the same axle must be replaced together with a new set of brake pads.

Vibrations in the steering wheel, chassis or brake pedal during braking do not automatically indicate a warped brake disc. First inspect the wheel hub, wheel bearings, centring surface, mounting bolts and radial runout. Measure axial runout with a dial gauge on the cleaned brake surface; compare the value with the vehicle specification. Excessive runout is often caused by corrosion, dirt or burr formation between the hub and brake disc, causing even a new disc to engage unevenly.

Blue discolouration, hairline cracks, heat cracks, deep grooves, hotspots and local thickness variation indicate overheating or uneven brake pressure. Possible causes include seized guide pins, stiff-moving brake caliper pistons, faulty brake control valves, insufficient brake pad retraction or prolonged brake drag. After a test drive, check the temperature on the left and right sides of the same axle using an infrared thermometer. A significant temperature difference requires investigation of the brake caliper, pad guidance and pneumatic or hydraulic actuation before fitting new brake discs.

Always replace brake discs in axle sets and preferably fit brake pads, wear indicators and, if necessary, mounting kits at the same time. Clean the wheel hub centring surface mechanically without damaging the mating surface; corrosion between the hub and disc causes runout and premature wear. Check the hub for flatness, the wheel bolts for damaged threads and the wheel bearings for play. Tighten brake disc bolts and wheel bolts only according to the specified torque and tightening pattern.

After installation, brake pads must be bedded in correctly: avoid unnecessarily harsh emergency stops during the initial braking cycles, unless the vehicle manufacturer specifies a different procedure. Technically verified parts selection and rapid availability of suitable brake components help minimise downtime for trucks, buses and vans.
