Caliper

A brake caliper carrier is the load-bearing connection between the axle, steering knuckle or hub carrier and the brake caliper of a disc brake system. The component determines the geometric position of the brake caliper in relation to the brake disc and absorbs high reaction forces during braking. For MAN and Mercedes trucks, buses and vans, a brake caliper carrier is therefore not a universal mounting component: bolt spacing, centring diameter, disc thickness, offset, guide pin mounting and brake caliper design must match exactly. Always identify each brake caliper carrier using the vehicle chassis number. Visual comparison or selection based solely on the model name is never sufficient.

Brake caliper carriers are found on vehicles with pneumatically operated disc brakes, such as MAN TGL, TGM, TGS, TGX and TG3, Mercedes Atego, Axor, Actros, Arocs and Econic, as well as on buses such as MAN Lion’s City, Mercedes Citaro and Neoplan coaches. Hydraulically braked vans, including the MAN TGE and Mercedes Sprinter, Vito and V-Class, may also feature caliper carrier designs, but their mounting and load transfer differ from those used on heavy commercial vehicles.

Depending on the brake system, this may be a fixed caliper carrier, a carrier bracket for a floating brake caliper or an integrated support bracket. Heavy trucks and buses generally use cast steel or ductile cast iron carriers, designed for high clamping forces, cyclic loads and thermal fluctuations. The mating surfaces must be flat, corrosion-free and dimensionally stable; even minor deviations in parallelism can result in misaligned brake pads, uneven wear and increased brake disc temperatures. Also ensure the correct strength grade, thread size and specified tightening torques for the mounting bolts. Reusing stretched bolts or mounting on damaged threaded holes is not acceptable.

A brake caliper carrier wears less quickly than brake pads or brake discs, but damage regularly occurs due to seized guide pins, corrosion between the carrier and axle body, overheating or incorrect previous installation. Typical fault patterns include tapered brake pad wear, brake drag, a vehicle pulling to one side under braking, local blue discolouration of the brake disc and recurring breakage of guide pins or mounting bolts. On vehicles used in distribution transport, city buses and construction applications, water, road salt, dust and frequent thermal cycles are significant causes.

First remove the brake caliper in accordance with the manufacturer's instructions and check that the brake pads move freely in their guides. Then use a vernier caliper to measure the remaining friction material thickness at both ends of each pad. A significant difference indicates a problem with the guide system, brake caliper or carrier alignment. Inspect the guide pin bores for oval wear, corrosion pitting and damaged bushes. Measure the flatness of the carrier mounting surface using a straightedge and feeler gauge; also check the brake disc for axial runout using a dial indicator. A distorted or insufficiently flat-mounted carrier can twist the brake caliper under load.

Replace a brake caliper carrier in the event of cracks, deformed mounting lugs, worn guide pin mountings, severely corroded mating surfaces or damaged threads. Welding, filling or local grinding is not a reliable solution for a safety-critical brake component. When a carrier is defective, also critically inspect the associated guide pins, bushes, seals and mounting bolts for replacement. Check the brake caliper, brake pads and brake discs for heat damage before returning the vehicle to service.

Clean the contact surfaces mechanically without removing material from the carrier or axle mounting. Use only the specified assembly paste on guide points; grease on brake pads, brake discs or friction surfaces causes reduced braking performance. A technically correct brake caliper carrier selection, combined with rapid availability of suitable brake components and technical support during installation, reduces unplanned downtime and protects the entire disc brake assembly.
