A gasket set for the air compressor restores the seal between the cylinder liner, cylinder head, engine block, delivery line and any coolant or oil passages. In pneumatic braking systems on MAN and Mercedes trucks and buses, a leak-free compressor is crucial for reliably building up the required system pressure. Even a small leak not only causes pressure loss, but can also lead to increased oil consumption, contamination of the air dryer and premature wear of control valves, air reservoirs and brake components. The set is used to mount the compressor components airtight and may also include a gasket or sealant for mounting the compressor to the engine block.
Gasket sets vary according to compressor type, number of cylinders, drive, cooling principle and delivery line connection. Engine-specific versions are available for MAN D08, D20, D26 and D38 engines, among others, and Mercedes OM 904, OM 906, OM 457, OM 471 and OM 473 engines. Older vehicles with, for example, Mercedes OM 366, OM 441 or OM 442 engines also use different gaskets and O-rings depending on the compressor variant. Therefore, always identify a gasket set using the vehicle chassis number and, where possible, the compressor nameplate. Visual comparison or selection based solely on the model name is never sufficient.
A complete set may include cylinder head gaskets, crankcase gaskets, sealing rings for coolant passages, O-rings for oil pressure passages, flat fibre gaskets, multi-layer metal gaskets and sealing rings for compressed air lines. Depending on the compressor, heat-resistant elastomers such as FKM (fluoroelastomer) are used for contact with engine oil, while copper or aluminium sealing rings are suitable for high contact pressures at pipe connections. The material selection must withstand compressor discharge temperatures, vibrations, pulsating compressed air and the engine oil used.
On MAN TGL, TGM, TGS and TGX models and Mercedes Atego, Axor, Actros, Arocs and Econic models, the compressor is generally driven via a gear train on the timing gear housing. MAN Lion’s City and Lion’s Coach buses, Mercedes Citaro and Tourismo buses, and certain Neoplan coaches also use engine compressors with application-specific seals. Always check the fit of the compressor mounting base, the number of mounting bolts, the position of oil and coolant ports, and the diameter of the delivery and intake connections.
A defective compressor gasket can often be recognised by oil traces around the compressor mounting base, a hissing sound at the delivery line, coolant traces on water-cooled versions or an abnormally long pressure build-up time. Oil in the compressed air line or an air dryer that becomes saturated quickly may indicate internal leakage past the piston rings, cylinder wall or cylinder head gasket; a gasket set alone will not resolve this mechanical cause. Also check that the pressure regulator unloads correctly, as excessive operating pressure places unnecessary strain on gaskets and cylinder head connections.
First measure the pressure build-up time and compare the measured system pressure with the vehicle specification. Then isolate possible external leaks using a leak detection agent on compressed air connections, the compressor mounting base and the cylinder head. Check the delivery line for oil deposits and inspect the coolant for oil contamination. Only remove the compressor after the pneumatic circuit has been depressurised and the battery disconnected. Check the flatness of sealing surfaces using a straightedge and feeler gauge; corrosion pitting, scratches or warping will cause renewed leakage even with new gaskets.
Remove old gasket residue without damaging the aluminium or cast-iron sealing surfaces. Do not use excessive liquid gasket sealant: residue may block oil passages or compressed air ports. Install O-rings lightly lubricated with the specified assembly product, fit gaskets dry where required by the manufacturer, and tighten mounting bolts in a crosswise pattern to the correct torque and specified angle of rotation. After installation, pressure build-up, pressure retention, oil level and coolant level must be checked again. A readily available, chassis-number-correct gasket set helps minimise downtime during brake system repairs.
