Function and correct application of A/C compressors

The A/C compressor is the heart of the refrigerant circuit in the cab climate control system. It draws low-pressure refrigerant gas from the evaporator, compresses it and sends it to the condenser under high pressure. A properly functioning compressor is essential for demisting, temperature control and driver comfort in MAN TGL, TGM, TGA, TGS, TGX and TG3, as well as in Mercedes Atego, Axor, Actros, Arocs, Econic, Sprinter, Vito and Citaro. A reliable climate control system is also indispensable in MAN Lion’s City and Lion’s Coach buses and Neoplan coaches, as the compressor often operates for extended periods under high thermal load.

There are fixed-displacement, variable-displacement and externally controlled A/C compressors. Depending on the system, they are driven by an electromagnetic clutch, an overload protection device or a permanent belt drive with control valve. The compressor must match the refrigerant used, the suction and discharge line connections, pulley version, number of multi-rib belt grooves, electrical connector, control system and specified compressor oil. Parts must always be identified using the vehicle chassis number. Visual comparison or selection based solely on the model name is never sufficient.

Typical faults and diagnosis of the refrigerant circuit

Poor cooling performance does not automatically mean that the A/C compressor is faulty. Common fault patterns include a leaking condenser, damaged O-rings, a blocked expansion valve, a defective pressure sensor, a seized fan motor or an insufficient refrigerant charge. A rattling noise, metal particles in the compressor oil, a slipping belt, a burnt clutch or a locked shaft do often indicate internal compressor wear. Insufficient oil circulation, prolonged operation with a leaking circuit and contamination following a previous compressor failure in particular cause damage to swash plates, bearings, valves and control valves.

Practical measurement procedure before replacement

First read out fault codes from the climate control system and check the control of the compressor, pressure switch, relays and fuses. Then use an A/C service station to measure the recovered refrigerant charge and compare it with the vehicle-specific filling quantity. Connect pressure gauges and assess the low- and high-pressure sides at idle speed and increased engine speed. Excessively low suction pressure may indicate insufficient refrigerant or a restriction; abnormally high discharge pressure may indicate inadequate condenser airflow, an overcharged system or an internal blockage. Also check belt tension, pulley alignment, clutch air gap and supply voltage under load. In the event of suspected internal damage, check the compressor oil for metal shavings and discolouration.

Replacement advice and prevention of recurring compressor damage

In the event of a seized or internally contaminated A/C compressor, replacing the compressor alone is insufficient. Flush the lines and evaporator only if the system design permits this; always replace the filter drier element or accumulator, and replace the expansion valve if metal particles or black compressor oil are present. In many modern designs, the condenser is a parallel-flow type and cannot be reliably flushed in the event of internal contamination; replacement is then the safe solution. Fit new sealing rings compatible with the refrigerant and PAG (Polyalkylene Glycol) or POE compressor oil (Polyolester), and lightly lubricate them with the specified oil.

Evacuate the circuit for a sufficient period to remove moisture and non-condensable gases, then perform a vacuum hold test. Afterwards, charge only the specified refrigerant mass and exact oil quantity. Too much oil reduces cooling capacity and can cause liquid slugging; too little oil damages sliding surfaces and bearings. Correct fitment and a verified technical condition help minimise downtime during cab climate control repairs.
