Evaporator for MAN and Mercedes trucks, buses and vans

The evaporator is the heat exchanger in the air conditioning system that removes heat and moisture from the cabin air. In this component, the low-pressure refrigerant expands and evaporates while the interior blower forces air through the fins and tubes. This not only lowers the outlet air temperature, but also separates condensation water. A correctly functioning evaporator is therefore essential for comfort, demisting and visibility in MAN and Mercedes trucks, buses and vans. This applies, among others, to MAN TGL, TGM, TGS, TGX, TG3 and TGE, Mercedes Atego, Actros, Arocs, Sprinter and Vito, as well as Citaro, Tourismo, Lion’s City and Neoplan buses. The correct part must always be identified based on the vehicle chassis number; visual comparison or selection by model name alone is never sufficient.

Compatibility, design and technical considerations

Evaporators differ depending on the HVAC unit, cab version, refrigerant type, line connection and expansion device. Depending on the model year and system, the circuit may operate with R134a or R1234yf. The shape of the connection blocks, the diameter of the liquid and suction lines, the position of the expansion valve and the fit within the heating and ventilation module are also decisive. Older vehicles, such as the MAN F2000 or Mercedes SK and Vario, often feature different line configurations and sealing materials compared with recent TG3, Actros or Sprinter versions.

An evaporator generally consists of extruded aluminium tubes, aluminium cooling fins and brazed connecting plates. The thin-walled channels must withstand pressure fluctuations, vibrations and thermal cycles. System pressures on the low-pressure side are significantly lower than on the condenser side, but leaks are particularly critical here: even minor porosity can gradually cause refrigerant loss without any visible trace. Heat transfer is significantly reduced when fins are contaminated, bent or affected by condensation and dust. In buses and coaches, evaporators are often larger or distributed across several climate control circuits, resulting in differences in capacity, line length and refrigerant charge.

Typical faults and targeted diagnosis

A common complaint is insufficient cooling despite a functioning air conditioning compressor. Other signs include fluctuating outlet air temperature, a musty smell, restricted airflow, fogged windows or condensation water in the cab. An evaporator can become internally contaminated by compressor debris, aged compressor oil or residues from a defective receiver-drier. External problems are caused by dust, pollen, tobacco residues and microbial deposits on the fins. Corrosion resulting from prolonged exposure to condensation can cause leaks in the aluminium channels or connection areas.

Step-by-step checks before replacement

First, read out fault codes from the climate control system and check the actuators, temperature sensors and interior blower control. Then use an air conditioning service station to measure the high- and low-pressure values, the recovered refrigerant mass and vacuum performance. An insufficient charge indicates a leak, but does not automatically prove that the evaporator is defective. Carry out a pressure test with forming gas or nitrogen at the specified system pressure and check the connections, condenser, compressor, lines and evaporator using an electronic leak detector. UV contrast dye may provide additional assistance, provided it is permitted for the relevant system.

Measure the air inlet and outlet temperatures at a stable engine speed, with recirculation activated and the blower set correctly. Also check the cabin filter and condensate drain: a blocked drain causes water leakage and accelerates corrosion. If there are indications of internal contamination, the entire circuit must be assessed; fitting only a new evaporator without investigating the cause will often result in the fault recurring.

Replacement advice and prevention of repeated damage

Replace a leaking, internally blocked or severely corroded evaporator completely. In the event of compressor or receiver-drier failure, flush the appropriate line sections and heat exchangers according to the instructions, replace the receiver-drier and check the expansion valve for blockages. Always use new refrigerant-resistant O-rings with the correct material classification and lubricate them only with the specified compressor oil. Ensure that seals and lines fit correctly; forced installation causes stress in the connection blocks.

Evacuate the system for a sufficient period, perform a vacuum hold test and charge it with the exact specified refrigerant mass. An incorrect charge affects evaporation temperature, compressor load and cooling capacity. Also replace the cabin filter and clean the HVAC housing to limit odour formation and airflow loss.
