Clutch disc

The clutch disc transfers engine torque in a controlled manner from the flywheel to the gearbox input shaft. In MAN and Mercedes trucks, buses and vans, this is not a universal wear part: the correct version depends on the combination of engine variant, gearbox type and application. For example, a clutch disc for a MAN D26 with an automated TipMatic gearbox differs in hub splines, torsional damping and diameter from a version for a D08 with a manual transmission. For Mercedes too, combinations such as OM 457, OM 471 or OM 936 with a G-series manual gearbox or PowerShift gearbox determine the correct specification.

Selection based solely on model name, engine output or visual comparison is never sufficient. Always identify clutch discs using the vehicle chassis number.

A clutch disc consists of a steel carrier plate with friction linings on both sides, a central hub with internal splines and torsional dampers. The hub must slide onto the external splines of the input shaft without excessive radial play, but must not bind either. An incorrect fit causes difficult installation, incomplete clutch disengagement or accelerated spline wear.

Depending on the vehicle, rigid discs, discs with torsional dampers and versions with increased thermal load capacity are used. Heavy tractor units with MAN D20, D26 or D38 engines and Mercedes OM 460, OM 471 or OM 473 engines generally require friction linings that can withstand high contact pressures and peak temperatures when manoeuvring under load. In city buses, distribution trucks and vans, frequent clutch disengagement, stop-start operation and heat dissipation are the main factors determining service life.

Typical fault symptoms include clutch slip during acceleration, rising engine speed without a corresponding increase in vehicle speed, a burning smell, judder when engaging and rattling noises during load changes. A burnt or glazed friction lining often indicates prolonged slipping due to overloading, incorrect driving behaviour, insufficient clamping force from the pressure plate or contamination with engine oil leaking via the crankshaft oil seal. Loose torsion springs, broken spring segments or worn hub splines cause metallic knocking and instability in the driveline.

Before removal, first check the actuation system: measure the travel of the clutch release fork, check for leaks or air in the hydraulic circuit and verify the free movement of the release bearing. On automated gearboxes, the clutch adaptation procedure and the measured engagement value must also be assessed using diagnostic equipment. After removal, check the lining thickness, rivet depth, disc flatness and hub play. Also inspect the input shaft splines for corrosion, burrs and wear; a new disc must not be forced onto the shaft.

Preferably replace a worn clutch disc together with the clutch pressure plate and release bearing. Check the flywheel for heat marks, cracks, grooves and runout using a dial gauge. The flywheel bearing also requires attention: this bearing centres and supports the nose of the input shaft in the crankshaft or flywheel. A new flywheel bearing prevents radial play, vibrations, noise and premature wear of the input shaft, hub splines and clutch disc.

Also replace the running ring on which the crankshaft oil seal runs and which is mounted in the flywheel housing when it is worn, corroded or grooved. A new crankshaft oil seal on a damaged running ring may allow engine oil to leak into the flywheel housing again. This contaminates the friction linings, causes slipping and may lead to premature failure of the entire repair. Inspecting these components during a clutch overhaul reduces unplanned downtime and prevents a second gearbox removal.
