Egr-system

The EGR or AGR system (exhaust gas recirculation) reduces NOx emissions by returning a controlled amount of exhaust gas to the intake system. In MAN and Mercedes trucks, buses and vans, this system works in conjunction with the engine management system, turbocharger, intake air control and aftertreatment. Depending on the emission standard and engine family, it consists of EGR valves, EGR coolers, bypass valves, pneumatic or electric actuators, exhaust gas pipes, gaskets, temperature sensors and differential pressure sensors. Correct part identification must always be based on the chassis number; visual comparison or selection by model name alone is never sufficient.

The design varies considerably between engines such as MAN D08, D20, D26 and D38 and Mercedes-Benz OM 904, OM 906, OM 457, OM 471 and OM 473. Older engine variants may use a pneumatically controlled EGR valve with a vacuum regulator, while Euro 5 and Euro 6 engines generally use electrically operated EGR valves with position feedback and cooled recirculation. The connection of the cooler module, the diameter of the exhaust gas pipes, the type of flange connection and the software calibration also vary by chassis and engine number.

A cooled EGR module contains internal cooling channels in which coolant absorbs heat from the recirculated exhaust gases. A leak between the gas circuit and the cooling circuit can cause coolant loss, white smoke, pressure build-up in the expansion tank or contamination of the intake tract. EGR coolers must therefore be checked not only for external leaks, but also for internal cracks and pressure resistance. During installation, ensure that the mating surfaces are flat, use heat-resistant metal gaskets, follow the correct bolt tightening sequence and apply the specified tightening torque.

Soot, oil vapours from the crankcase ventilation system and condensation create deposits in EGR valves, mixing housings and intake manifolds. As a result, valves may move slowly, remain partially open or become completely blocked. A recirculation valve stuck open often causes rough idling, black smoke, loss of power and increased fuel consumption. If the valve remains closed, the engine management system may register abnormal NOx values, emission-related faults or limp-home mode.

First read out fault codes, freeze-frame data and live data using diagnostic equipment. Compare the requested EGR position with the actual position, check the intake pressure before and after actuation and assess exhaust gas and coolant temperatures. On electrically operated systems, check the supply voltage, ground connection, reference voltage and signal values using a multimeter or oscilloscope. An abnormal position signal may indicate a faulty actuator, broken wiring or worn gear transmission.

Then perform an actuator test and inspect the flow through the EGR pipes. Check pneumatic versions with a hand vacuum pump for leaks in diaphragms, hoses and control valves. If an EGR cooler leak is suspected, test the cooling circuit at the specified operating pressure and inspect the gas side for traces of coolant. Do not replace only the faulty EGR valve when contamination or excessive oil mist is the cause: also check the turbocharger, intercooler pipes, crankcase ventilation and intake pressure control.

Cleaning is only advisable when the valve is mechanically intact, the actuator responds correctly and the shaft or valve clearance remains within tolerance. In the case of damaged valve seats, faulty position feedback, corroded cooling channels or an internally leaking cooler, replacement is the reliable solution. Fit new gaskets and self-locking fasteners where specified, carefully clean adjacent passages and carry out an adaptation or relearning procedure after installation if required by the engine management system.
