Water separator filter for MAN and Mercedes trucks, buses and vans

Water separator filters remove free water and, depending on the filter media, emulsified water from diesel fuel before it causes corrosion and lubrication-related damage to fuel pumps and injectors. Coalescing fibre layers cause small water droplets to merge; a water-repellent separation layer helps prevent separated water from flowing downstream. The collected water must be drained from the collection chamber. Dissolved water is not removed by this process. For MAN and Mercedes trucks, buses and vans, selecting the correct filter element is therefore essential for a reliable fuel supply.

Compatibility, filter types and design parameters

Always identify parts using the vehicle's chassis number and check the installed filter module. Visual comparison or selection based solely on the model name is never sufficient. On MAN TGL and TGM with D08 engines, TGS and TGX with D20 or D26 engines and Mercedes Actros with OM 471, the version and filter configuration may vary depending on the year of manufacture and equipment. The actual fuel filter configuration must also be established for Sprinter, TGE and buses such as Citaro.

Options include spin-on filters with metal casings and replaceable cartridge filters for reusable housings. Check the thread, element height, seal diameters, central fit and connection to any water collection bowl. Connections for water sensors and fuel heating must match. Matching external dimensions do not guarantee correct internal sealing.

Compare the rated fuel flow, permissible operating pressure or vacuum, pressure drop and water separation efficiency under the specified test conditions. A micron rating without an indication of nominal or absolute filtration and the corresponding separation efficiency is insufficient. Cellulose, synthetic and multilayer coalescing media are not necessarily interchangeable. Seal materials must also be suitable for the permitted biodiesel content and operating temperature. Do not fit an arbitrarily finer element: increased flow resistance can cause the fuel supply pump to cavitate.

Fault symptoms and step-by-step diagnosis

Clogging with dirt causes loss of power under load, difficult starting and insufficient fuel supply. A water warning does not automatically indicate a faulty filter: a full collection chamber, contaminated sensor electrodes or damaged wiring can trigger the same warning. Air ingress through hardened sealing rings can sometimes cause starting problems without any visible diesel leak.

  1. Read fault codes and live data. Check the service history, tank contamination and whether symptoms started after refuelling or a filter change.
  2. Following the workshop procedure, drain a sample into a clean, transparent container. Allow it to settle and assess the water layer, rust particles and sludge. Repeated water accumulation requires investigation of the tank, filler opening and fuel stock.
  3. Take measurements upstream and downstream of the filter using suitable low-pressure gauges or pressure transducers at the specified flow rate or engine load. Use a vacuum gauge on a suction circuit. Compare the pressure differential, supply pressure and vacuum with the vehicle specifications; universal limits are unreliable.
  4. Check the water sensor, power supply and wiring against the wiring diagram using a multimeter. Check connections and seals for air ingress using the specified leak test. Never open high-pressure injection lines for this purpose.
Replacement without recurring faults

Replace contaminated filter elements; blowing them out or washing them damages the filtration and separation structure. Clean the reusable collection bowl according to the manufacturer's instructions and check it for cracks. Renew the specified sealing rings, moisten them only with the approved assembly lubricant and observe the specified tightening torque or angle. Avoid twisted rings and double gaskets.

Only pre-fill the filter if the manufacturer permits it; keep unfiltered fuel out of the clean side. Bleed the system using the hand priming pump or the specified electrical priming programme. Then check for leaks, starting performance and supply pressure under load. If sludge recurs, the source of contamination must also be addressed: filter changes alone will not resolve tank contamination.
