Connection kit for MAN and Mercedes trucks, buses and vans

A connection kit mechanically connects the PTO (power take-off) to the gearbox or to the hydraulic pump it drives. Depending on the version, the kit may contain a splined coupling sleeve, adapter flange, centring ring, seal and fasteners. Together, these components must transmit drive torque without excessive play, misalignment or transmission oil leaks. A flange that appears to fit does not prove that the splines, installation depth and load capacity are correct.

Compatibility starts with the complete drive configuration

Check whether the connection kit is intended for the connection between the gearbox and PTO or between the PTO and pump. Key factors include the transmission type, PTO version, number of teeth and shaft spline profile, flange dimensions, centring diameter, installation length and specified seal. The continuous and peak torque, as well as the operating speed of the auxiliary equipment, must also remain within the connection’s specifications.

A MAN TGL or TGM with ZF Ecolite does not necessarily have the same connection as a MAN TGS or TGX with ZF TraXon 12TX. Connections on Mercedes Atego, Actros and Arocs vehicles can also differ by transmission and PTO. Examples of Mercedes gearbox types include the G 90-6 in the Atego and the G 211-12 or G 281-12 in the Actros and Arocs. Engine families such as MAN D08 and D26 or Mercedes OM 936 and OM 471 affect the available load capacity, but do not determine the fit on their own. For buses and vans, including the MAN TGE and Mercedes Sprinter, suitability depends on the PTO provision and auxiliary equipment fitted. Always identify parts using the chassis number, and also check the transmission code, PTO identification and pump details. Visual comparison or selection based solely on the model name is never sufficient.

Investigating signs of wear

A worn coupling sleeve may cause rattling when the PTO is engaged, jolts under changing pump loads or metal particles in the transmission oil. Damaged keyways or splines often indicate overloading, insufficient spline engagement or a misaligned connection. Leaks around the mounting flange may result from a damaged gasket, an unsuitable sealing surface or unevenly tightened fasteners. If breakage recurs, also check that the hydraulic pump is not operating at excessive pressure.

Switch off the drive, secure the vehicle against movement and dismantle the connection only after the system has been depressurised. First, inspect the components for cracks, galling and uneven contact marks. Measure the centring diameter and available installation depth with a vernier caliper or depth gauge; compare the spline profile and engagement length with the specified version. Measure the radial runout of an installed flange with a dial indicator and check axial play against the manufacturer’s tolerances. During a safe functional test, measure the hydraulic operating pressure with a suitable pressure gauge. This helps prevent a new kit from failing again because of a fault elsewhere in the system.

Installation without stress or further damage

Replace a coupling sleeve with rounded teeth or an excessively worn fit; do not reuse deformed fasteners. Clean and inspect the mating surfaces, install the correct seal and tighten the bolts in a criss-cross pattern to the specified torque. Never use the bolts to force a pump or PTO into position: check the alignment if the parts do not fit together without stress. After installation, check the transmission oil level, the seal and operation under load. Technical assistance with identifying the kit can prevent unnecessary dismantling caused by an incorrect fit.
