Fuse box for MAN and Mercedes trucks, buses and vans

The fuse box distributes the vehicle's supply voltage across individually protected circuits. Depending on the version, it contains fuse holders, busbars, relay sockets and integrated electronics. A fault does not only cause components to stop working: increased contact resistance can also cause voltage drop, localised overheating and intermittent communication faults. Reliable repairs on MAN and Mercedes trucks, buses and vans therefore require checks of both the distribution unit and the connected wiring harnesses and electrical loads.

Versions, compatibility and electrical specifications

Available versions include passive fuse boxes with blade fuses, main fuse holders with bolt-down strip fuses, and combined fuse and relay boxes. Versions with integrated control electronics are not directly interchangeable with passive distribution boards. Check the nominal vehicle supply voltage, typically 24 volts for trucks and buses and 12 volts for vans, but always confirm this in the vehicle documentation.

Always identify parts using the vehicle's chassis number. Visual comparison or selection based solely on the model name is never sufficient. Also check the part number, any superseding part numbers, connector keying, pin assignments and equipment variant. For cab-mounted installations, for example, MAN TGX cabs XL, XLX and XXL or Mercedes Actros cabs Lang StreamSpace and Lang BigSpace may require different connections, mountings or fuse layouts. For Sprinter, TGE and bus variants, additional bodybuilder equipment must also be taken into account.

Key technical factors include the maximum current per connection, total current load, cable cross-sectional area, fuse characteristics and the housing's temperature rating. The fit and contact pressure of terminals are also critical. Check the material specification and contact finish, such as tinned copper alloys, against the product specification. An identical fuse rating does not automatically make different fuse formats or distribution units equivalent.

Fault symptoms and step-by-step diagnosis

Typical signs of damage include discoloured fuse sockets, melted plastic, oxidised contact surfaces and loose terminals. Vibration reduces contact reliability; water ingress causes corrosion and leakage currents. Failure when several electrical loads are switched on often points to a shared power supply connection, while repeated blowing of the same fuse is more likely to indicate a short circuit or overload in the circuit concerned.

  1. Consult the wiring diagram and record fault codes before disconnecting the power supply. Check battery voltage, power supply connections and earth points under load.
  2. Use a digital multimeter to measure the voltage on both sides of the fuse relative to a reliable earth. Then measure the voltage drop directly across the fuse, terminals and supply connections while the electrical load is operating.
  3. Compare the readings with the manufacturer's limits and circuits under equivalent loads. Measure the current using a suitable DC current clamp; assess inrush current peaks separately from the continuous load.
  4. Use a thermal imaging camera to locate localised heat build-up under representative load conditions. Then, with the power disconnected, check for corrosion, pushed-back contacts and damaged locking mechanisms. Only measure resistance on de-energised circuits that have been appropriately disconnected.
Replacement and prevention of recurring faults

Before removal, follow the prescribed shutdown procedure, including the waiting period for electronic modules and isolation of all power sources. Replace a heat-deformed fuse box; cleaning alone will not restore lost contact pressure. Also replace damaged mating connectors and cable terminals using the specified crimp connections. Use the specified tightening torques for bolted power supply connections.

Only fit fuses of the specified type and amperage: a higher rating can compromise cable protection. Rectify water ingress and connect additional electrical loads via correctly sized, individually protected circuits. Where electronics are integrated, check whether parameter configuration is required. Finish with a load test, a voltage drop measurement and a check of all affected functions.
